I (and a lot of my clients) have a similar problem with outlook 2007.
When we click on the Email PDF button, outlook 2007 opens a new Emailmessage with the document in the attachments, but all of my applications crash.
No solution for the moment.
When I find something, I'll keep you informed.
This is maybe relatred to your problem.
